Second is the published depth of cut, because it is the number that tells you whether a cut is one pass or two. Third is the tooth: pitch, whether it is constant or variable, and whether the cutting edge is bi-metal, carbide-tipped or diamond, since each is rated for a different job. Fourth is plug removal, which sounds trivial until you have levered forty slugs out of a cup with a screwdriver. Fifth is what the maker is willing to write down, from a recommended RPM chart to a warranty, because a spec you can check is worth more than a claim you cannot.
The field splits cleanly. On one side are the bi-metal kits built around industry standard threads, where Milwaukee and LENOX both publish the same two thread sizes and both sell arbors described as fitting other brands’ saws. On the other is the carbide side, where Diablo has built a deeper cup and a faster change but hung it on a mandrel of its own. - Decide how the plug comes out: slots need a screwdriver, Diablo’s mandrel ejects tool-free, and Milwaukee’s thin wall saws use a spring, and whichever you pick you will use it on every single hole.
Our final take
Hole saws are one of the few categories where the accessory decides the tool. Get the arbor right and every cup you ever buy will fit; get it wrong and you own a drawer of saws that will not mount. Milwaukee’s QUIK-LOK kit is the safest version of that decision because the adapters cover both standard threads and the company says in writing that they fit other brands. How fast should I run a hole saw?
Slower than you think, and the number depends on both diameter and material. Milwaukee publishes it per size: its 1-1/4 in. bi-metal HOLE DOZER is listed at 410 RPM in aluminium, 275 in mild steel, 180 in cast iron and 140 in stainless steel. LENOX publishes the same shape of chart across its whole range, and at the sizes we checked the two makers' bi-metal numbers are identical, which suggests the table is effectively an industry convention rather than a brand claim. Big saws drop a long way: LENOX lists a 4 in. bi-metal saw at 85 RPM in mild steel and 40 in stainless. Carbide-tipped saws run much faster than bi-metal in the same material, so do not carry a number across from one to the other.
How deep can a hole saw actually cut?
Less than the cup looks like it should. Milwaukee publishes a 1-5/8 in. depth of cut across its bi-metal HOLE DOZER sizes, Starrett publishes a maximum of 1-5/8 in. (41 mm) for its Fast Cut range and 2 in. (51 mm) for Deep Cut, and Diablo publishes 60 mm (2-3/8 in.) for its carbide teeth saws. A nominal two-by is 1-1/2 in. thick, so a standard saw clears one but not a doubled plate. The other constraint is the pilot bit, which has to reach past the teeth before they touch anything: Milwaukee ships a 1/4 in. by 4 in. pilot with its QUIK-LOK arbor and LENOX sells pilot drills at 3-7/16 in. and 4-1/4 in. for its deeper saws.
What is the easiest way to get the plug out?
The makers have settled on three different answers, and they are not equally good. Slot designs are the most common: Milwaukee calls its version ALL-ACCESS slots and LENOX calls its staircase Speed Slots, described as wide slots placed low on the cup with multiple leverage points so a screwdriver can work the plug out. Diablo builds ejection into the mandrel and calls it tool-free plug ejection, which is the least fiddly of the three. Spring ejection is the third: Milwaukee's SHOCKWAVE thin wall saws include a spring that pushes the slug out on its own, and LENOX includes plug ejection springs in some of its trade kits. If you are cutting all day, the mandrel or the spring will save you more time than the slot.
Do hole saws come with a warranty worth anything?
Mostly not, with one exception. Milwaukee publishes a Limited Lifetime Tooth Break Warranty on HOLE DOZER, covering tooth breakage or fracture caused by defects in material or workmanship for the original retail purchaser, with misuse, alteration, abuse and normal wear excluded. LENOX product pages for the Speed Slot kits we checked state the product is not eligible for any warranty. DEWALT's own page for its bi-metal hole saws lists the warranty as none. Nobody publishes an absolute life figure such as a hole count either. What you get instead are relative multipliers with a named test, for example Diablo's 50X longer cutting life than bi-metal and LENOX's up to 50 percent longer life against its own previous generation drilling low carbon steel.
